A galvanized steel walkway in a chemical plant lasts three years before the zinc coating is consumed by acid fumes and the underlying steel rusts through. The Pultrusion Process: Continuous Manufacturing of FRP Structural Shapes

Pultrusion is the manufacturing process that produces continuous-length FRP profiles with consistent cross-sections — analogous to how steel profiles are hot-rolled, but at lower temperatures with fundamentally different material properties. Continuous glass fiber rovings and mats are pulled through a resin impregnation bath, then drawn through a heated steel die that shapes the profile cross-section and cures the resin. The cured profile exits the die as a finished structural shape — angle, channel, I-beam, square tube, round tube, or custom profile — cut to specified lengths. The process is continuous: as long as raw materials are fed, product emerges from the die.

The fiber orientation in pultruded profiles is engineered for structural performance. Longitudinal glass rovings — running continuously along the profile length — provide bending strength and tensile capacity in the beam direction. Multi-axial glass mats — oriented at angles to the longitudinal axis — provide transverse strength, shear resistance, and the structural integrity that prevents the profile from splitting along the fiber direction. This engineered fiber architecture gives pultruded FRP profiles directional strength properties — stronger along the beam axis than across it — which structural engineers account for in design calculations, just as they account for the directional properties of rolled steel sections.

The comparison between FRP profiles and galvanized steel in corrosive environments is not about which material survives — steel will not survive without continuous maintenance.
